I was just reading an article on another forum about the 1995 to 2004 Tacoma having an issue shifting into four wheel drive. However the darn article told about the problem being the 4X4 solenoid on the transfer case, but said nothing at all about the solution.
Please bare with me here, I had a late nineties Ford Ranger/Mazda 4X4 that had a similar set up to the Tacoma with the electric solenoid on the transfer case. Now if you used the 4X4 on a regular bases you didn't have any issues, but if you drove it like six months without using the 4X4 it wouldn't shift into 4X4 no matter what range the transfer case was shifted into. Long story short, if you knew what you were doing, all you had to do was craw up under and give the solenoid a good pop with something with a little weight to it and it would engage.
Now what was happening on the Ranger, and to get to the question I'm asking, was that the internal slide on the solenoid was only being lubricated when the transfer case was engaged into four wheel drive, so when not in four wheel drive the slide would dry out and stick.
Does the early Tacoma's have the exact same issue?? If so, then the solution is just once a week or two shift into four wheel drive high or low and drive the truck for a mile or so and this will lubricate all the internal parts.

Best solution to eliminate this nonfunctional 4wd is to swap the push button H/L case to a J-pattern case and switch the ADD setup to manual locking hubs along with the manual tube and cvs.

Manual locking hubs (not locker) ended in 2000 although the J-pattern continued through. Worst combination IMO.

exactly what they ^^^^ said. I would say give it a smack and see if that does it. If it does cycle the 4x4 every so often OR what I would do is swap over to the manual set up. Much better IMO and for most users on here
