I'm the 2nd owner of an '06 SR5 TRD Sport Pkg 4door Tacoma that I bought in '10. My frame and hitch assembly are rusted so bad am afraid to do any towing or offroading. I thought the rust issues were taken care of and only happened on the 1st Gen Tacoma's. The Toyota rep at the dealer I bought it from in PA tested the frame by hitting it with a ball peen hammer and said it passed the test cause hammer didn't go through, that was 2 yrs ago and its getting worse. I live in AZ now and would like to go 4 wheeling but am afraid the frame may break. Is there anyone I can talk to about this? The Toyota Rep in PA said mine is 1st 2nd Gen Taco that has had a rust issue so they won't do anything about it, they just suggested I get it beaded and undercoated.

Rusty frames aren't necessarily dangerous, but you want to take action before it becomes weak. For the most part, rust is inevitable for a lot of us. At this point, coating it with something permanent probably isn't a good idea, as this can be more detrimental because you can't see if the problem is getting worse under the coating. You could use something like fluid film once or twice a year to slow the progression.
