    Post-SAS needs a bigger master cylinder, 1Ton T100 master is 1-1/16" bore and works perfectly with 4-wheel disc brakes on tons. I kept my pattern and there's a few that have asked me to make them one.

    For me this master put the hydraulic ratio exactly back to stock in my application, giving a stock feel to the brake pedal. No mushy pedal or long pedal travel.

    allpro long travel, shackle flip with ome dakars, cruisin offroad bumpers and sliders, 4.88 gears with arb's front and rear, budbuilt skids.
    I'm running rear disks with stock front calipers and the t100 master is to big. I had to switch back to the stock master.

    Agreed! I sold BR only to regret it and bought an 85 4Runner.... I feel stupid starting all over again. Hang on to Yur rig man...its just a cycle...unless of course someone offers a ridiculous amount of money for it lol

    Well last week I decided to dig into my slightly loose and always leaky front output on my FJ case. I pulled the driveshafts, the output unit on the t-case, and then the back half of the t-case. This allowed me to remove the front output shaft and bearings, and I immediately saw the culprit. I have a crack in my t-case, it goes right through the oiling groove and through the bearing pocket. This is undoubtedly the cause of both.

    Now the fun part...when I got this case shipped to me from a salvage yard, I couldnt help but notice the bad surface condition of the cast aluminum housing vs the one from my taco. It appeared almost porous, not a nice smooth casting. Having spent $100 in shipping already, I figured, it had to pass Toyota QC to make it into an FJ so it should be fine. Well folks, I will state for the record this case cracked because of a poor casting. It appears as if the AL was too cool when injected in the mold. I zoomed in on surrounding areas inside the case to show just exactly what I mean...

    These are the areas to the upper right and immediate left of the crack area in the second pic (zoomed in)

    You can see porosity in the casting, and micro-cracks in the casting as well.

    Now I need another FJ case and have to twin stick that one anf swap them out. PITA. I was really hoping for bad bearings on the output causing movement and leaky seal :(

    Sure wish I could warranty what is clearly a mfg defect case.

    I'm pretty sure all the castings looks like that. Wish my J-shift tcases would fit your truck, I have like 3 spares in the garage now. I seem to bring one back every time I go to Denver. :anonymous:

    May be a stupid idea, but do you think I could add material to certain areas (like around the front and rear outputs) of the tcase to reinforce it? Should be getting a TIG welder in a few days...
