Especially if you had to pay for trouble shooting.Might help you get an intake manifold at a reduced price. wishful thinking but worth a try.

One diagnostic code, pointing to one cylinder and the dealer wanted to replace the motor.
Not sure if lazy or incompetent; either way...

Neither. Dealerships are scammers, like most other mechanic shops. They are going to jump to the most expensive option.

That was the one possibility I didn't mention; trying to give the benefit of a doubt.
Again, either way...none of it's good.

From the troubleshooting I've seen described here, 'they' don't use the flow charts. More like, try X, then Q, maybe Z...then wash their hands of it.

I think the guy who figured out the issue and resolved it should be who Toyota goes to for consulting.

    Excellent troubleshooting.
Is shaft plastic or looks maybe like metal in one of the pictures ?
Wonder if there is a limit switch in there somewhere that failed which tells the motor to stop driving to prevent the shearing of the shaft ?
Also wonder if techstream can cycle this thing and you could tell by sound or something without the engine running if it were busted without pulling the plenum ? Or maybe motor would just keep running when energized with techstream if limit switch were defective, or motor ran longer than usual til it stopped on a defective system ?

I just stumbled onto this thread. I just wanted to say... Holy shit dude, @istrople That is some outstanding detective work!
Most impressive! Thanks for sharing this info with the rest of us. I'm filing it away to hopefully never have to use it, but I will be glad I have it if I need to.

It's sad that the most efficient warranty/business practice is just to swap the engine out if something breaks that requires invasive surgery/diagnostics. At a glance this doesn't sound like it was hard to find or diagnose.

Dealerships may have varying degrees of shadiness but they just want to get paid like anyone else and will take advantage of warranty payouts all day if that's what the rules allow. Can you blame them?

Stealerships have two pay rates for work that is done. One is warranty work, and the other is Customer Pay (CP). Warranty work is cheaper than CP, because big Toyota is footing the bill for the repairs. If a mechanic has a choice in doing warranty verses CP, he chooses CP every time. Makes sense to me. The issue IMO is the advent of modern computing power introduced into vehicles. When I worked at a Stealership in the late 1970s, you really had to do true diagnosis in order to repair cars/trucks. Now everything is done via the OBD port. Consequently, the average mechanic doesn't care about diagnosis (under warranty), as his pay is set by Corporate. If the big book says it takes 1.2 hours to diagnose something, then that is ALL he gets paid. The FASTER a mechanic can get something fixed, the MORE money he makes.

So they can fuck you over by selling you a whole new intake runner assembly down the road after reaming you an arm and a leg for intense diagnostics.

What happens when they discontinue making them 5-10 years down the road? Well then they have to sell you a new car.

Either way, they win and they make money off of you.

I hope you 3rd gen dudes find yourselves a permanent fix for that issue soon. The sooner you find a mod which fully disables that or retrofits it with a previous version better designed ACIS setup, the better.

Great detective work but this is an unusual failure of a part designed to last the life of the truck. The actuator motor obviously has sufficient torque to snap the metal shaft. The only way this would occur is if the digital travel limit values for the actuator were exceeded causing the motor to keep turning after the valve has reached whatever physical limitation is present inside the plenum. I would be curious if the vehicles experiencing this type of failure have any aftermarket tune or equipment installed. It would take a lot of force to snap that shaft but very little effort to move the valve 45 deg.
