I thought about that but it doesn't take much to to make it it's really random and it looks like there's room

If you can I would jack up the front end and see if you can replicate the noise or spot what is making the noise.

Might be sway bar contacting the coil.

The sway bar is mounted under the plate that holds the coil

Just did 5100s up front tonight @ 2.5" with another TW member's assistance. I noticed the clunking immediately and got out at the end of his driveway to realize I didn't tighten the four bolts that hold the middle parts of the sway bar. Everything else in the wheel well including that one sway bar bolt tightened properly.

Tightened those four bolts and it reduced whatever noise I heard for the first 300 yards driven on the truck. It's still pretty clunky n clanky though.

+1 for this question, amazed that someone else posted this EXACT same problem about an hour after I first noticed mine. I was worried I'd have to wade through thousands of search results for "5100 noise" and weed out the millions of vibration threads.

Only thing that doesn't look 100% right is the drivers side rubber top thing that spring goes in to. The passenger side is perfectly level across, the driver side is a little fudgey as seen in pic. While I'm not sure if this is abnormal or acceptable, it doesn't seem to be the culprit as the clanking isn't JUST from this side

I would def take that off and fix it, could be tweaking the spring

Shat. It was getting dark when we re-did that side due to a forgotten washer. Spring was definitely put in right side up (flat side up) so Idunno, must have just kept jacking up LCA to get top shaft through hole and not seen it pinch. This was done with the no-spring-compressor method by the way.

Anyway, guess I'll take it out tomorrow and reinstall, the drivers side third time going in over a 24 hour time period. After doing the first side (again forgot washer this time), the next side took 20 minutes. Redoing drivers side then took 10 minutes. If it takes me less than an hour alone tomorrow with no air tools this time I'll still be happy.

Not to thread hijack with that, but since the 'noise' isn't coming from this side necessarily and people who don't have my above problem still have clunking - the quest for answers continues.

I'd somehow associate it to you being lifted at 2.5, I had mine at 1.75 and .85 never had any issues nor read about any at that height. Are ur LCa bolts tight? I remember reading on here someone had a clunk upfront and turns out the LCa was shifting forward and back but that was due to a worn out bushing but if its not tight it could do the same.

Well - 8,000 babied miles on my truck so I don't think anything is worn. I did find some Tundra owners experiencing similar problems from running Bilsteins with stock coils, they were set to 2.5" too but I'm not sure it's coincidence. Some arm interferes with the coils because of their large gap. I've noticed aftermarket springs have smaller gaps, but again dunno if this is our problem.

Bilsteins response in this case was to try reorienting the springs, get aftermarket coils, or there was discussion of some limiting straps welded in. Discussion IF this is similar to what we're experiencing, and since it certainly isn't everyone that has this suspension up front on stock coils, I guess it could be a hit or miss thing with spring positioning. Know all my stuff ended up tightened properly despite that rubber top getting pinched- I actually feel like the passenger side is noisier anyway and that side was done when we still had adequate light.

with the 5100 set to 2.5 is it possible that they are overextending causing the clunk?...seems to be the common complaint

Was it aligned? Re-torque the LCA bolts. Mine was clunking once after an alignment because those bolts were tight but not tight enough.

When I did 5100's on my 2009, I removed the coil assembly, but had a local NTB disassemble it, install the 5100's and reassemble. I then reinstalled the assembly. Two days later I started to get a clunk noise. Apparently NTB forgot to put one of the bushings/washers in the driver side assembly, so the strut rod was actually pushing out the top and hitting the inner side of the fender.
