Update: spent 4 hours last night sanding down rust spots and painting, probably only 40% complete. Going to throw the truck onto a lift at work saturday for a better angle of attack.

I have a one year old 2015 and live in Vermont and also pull in and out of a heated garage daily and I don't have any rust like that. Id be scraping and painting that and then as others have said, have it fluid filmed.

    WOW this is a 2015 ?

    THAT is horrible !!!!

I have a 2013 that has been through 2 Massachusetts brine-infested winters and it has some tiny spots but nothing
even close to what OP is showing...

NO WAY, you must have I repeat MUST HAVE driven though some type of corrosive chemical that is
not normally seen on any road. even the worst of the worst frames don't rot that fast

First, I'd be pissed, at Toyota. Next, fluid film the mofo. It works. Everywhere on the undercarriage. Just spray it everywhere! Go crazy! Even the exhaust, so what, it'll smoke off. I live in salt country too and have no rust. I fluid filmed the day I bought he truck. I do it twice a year, takes me 1/2 an hour. Do it.

I run through the under carriage wash almost daily in the winter and hose it good inside the garage on Saturday mornings also during the winter months. I always wondered how the Fluid Film holds up to repeated washing? I had mine undercoated with the Auto Armor waxy self sealing undercoat. I live on 7 miles of nasty gravel road and needed something that would not peel and leave scars where salt could sit. Besides that I park in a heated garage, which although nice, turns that salty ice into a crevice filling liquid every night. The stuff the guy put on is yellowish in color when viewed on paint.

op lives on islamorada. Truck is in salt air 24/7. Its amazing what coastal environments can be like. I have relatives near daytona beach, and i remember driving on A1A one night in ormond beach and the air was thick with a fine mist/spray from the breaking waves. Their van was completely covered with saltwater spray.

Wow that is pretty bad - I would find that unacceptable for a 2015. I was pretty bummed when I found rust in the process of cleaning and spraying fluid film on mine. These pics are before fluid film, probably 1500 miles. Hopefully it does not get worse

I can understand surface rust on exposed metal (like the sway bar endlink bolt above) but there should not be exposed metal on frame welds, control arms, or anything else like that.

my 2013 looked like op's after a year. all the welds were rusted. ALL OF THEM. the diff was rusting from the welds.
I didn't do anything to that truck except wash it. for me it was the NE winter and the truck was on the obx for a couple months in that year. Just being down there the salt air/sand on that island eats vehicles alive. You only see 2 kinds of cars down there, rolling buckets of rust and brand new cars. Id hate to be a mechanic at the beach, ill take this northeast wrenching any day.

On my 15 I cleaned all the welds on the first week, sprayed rustolium ruts to black on all the welds under the truck, then I oiled the shit out of the under carriage. going to oil it again before snow starts.
no issues so far. My 13 mad me paranoid. didn't really think of it much then one day I needed my spare tire and I was like holy fvck this thing isn't even 2 years old yet!

if it makes you feel any better, im sure in a few year Toyota will hand you a new frame, they have a consistent track record, they're working their way up :)

My question to him is did he buy this NEW or USED. If used this truck must have been driven in the ocean.

A little surface rust is expected, but damn. Since you're going through the trouble of sanding and painting to protect the undercarriage, I'd also recommend you use some sort of rust neutralizer to make sure that you stop what you can't see. Should be available in most big-box stores and online. I've used this and it works great. Basically stops rust from spreading:
    http://www.homedepot.com/p/Loctite-...ack-633877/202057888?keyword=rust+neutralizer

There's also non-aerosol liquid versions form various vendors. Just make sure it's a neutralizer, not just a dissolver.

Damn, I hate to say it, but that's pretty bad! I live on a tiny island and I'm always at the beach and my truck doesn't look anything like yours. I go under my truck often and only noticed very minor surface rust.

Thats weird. I'd bet $ that thing has been in saltwater at some point. Ever let any buddies take it for a spin? Maybe they had a little too much fun in some salty h20 and didn't tell you? Hope you get it figured out.

Wow your truck is way worst than my 2011. At some point is normal to see a bit of rust cause frame are not paint with same standard as body panel and there is a corrosion allowance in the frame design and other parts.

My truck is treated for rust every year with something probably similar to fluid film. Holes are drilled in body panels to spray the product Inside.

And i'm from Québec, Canada so i know what are salty roads. In fact some day it's difficult to say if it's salt or snow you see on the pavement.:rofl:

I have a 2014 and I noticed a little bit of rust on mine.
Granted it wasn't as bad as yours but it was still there.

OP: those first 3 pics are the only pics of the frame. they always rust first at the welds and there its scratched. looks like that's all that's going on with your actual frame. do you have any bubbling of paint on the frame itself. looks to be just surface from here
Its obvious you live in a salty air area considering the oxidation on the aluminum and the rust on the cast iron(which always rust anyway) and from the looks of the those other parts your frame looks to be holding up pretty well. I wouldn't loose too much sleep over it op, you're' doing the right thing sanding it down and treating it. other then that those other components may take some rust-to-back paint and forget about it. those thing as will just be replaced as needed. part of the cost of living at the beach.

Living along the east coast by the ocean is basically like living in salt water. It's hot and super humid and that carries the salt through the air. You should see structures along the coast line. Outdoor AC condenser units look like rust cages. Nails and screws on buildings leave rust stains down the walls. If your walking around on a breezy day, and it's almost breezy 100% of the time, you can taste salt on your lips. Vehicles in those areas are subjected to salty conditions almost constantly.
