    i would vote #2, but with a solid core and tru-bolted. like a trailer hitch.

    I may be wrong about this and this is just a thought but what if you made the mounting plate with a square tubing to fit inside the railing say 7-8'' tall?
    The weight of the railing would just hold it in place. Usually walking up the stairs the pulling force is directed to the side and not up. As long as its a tight fit I think it would move, and when you need to remove it just pull the railing up 8'' and pop it off. worst case you could add a flat or a nice finish screw in one of the post to insure it from coming up.

    An exposed screw head is one thing, but I rather not have a nut exposed when it's just as easy to conceal it.

    I had a difficult time trying to come with an easy way to achieve this.

    Metal suppliers should have square tubing that would fit right in to the size you need and if you still have some play, add a few tack welds and grind down to make it tighter.
    Or you could weld the inside tubes at a slight angle to create tension.

    So in talking to my friend today, he tells me on 16 gauge and thinner stainless steel, dross is damn near impossible to avoid

    Remains to be seen I bought the tires and wheels the rest came along
    I know there is a fix for that but going back maybe 8 years one of those conversations With the Hypertherm Rep and the end user thinking it was a Plasma Machine issue .

    One of those things that in your case might not be practical . I am thinking shielding Gas instead of shop air. Big difference when your running production parts the added clean up time gets expensive.

    Shielding gas + a nice plasma cutter

    But, this is a hobby and stainless steel is not something I use so........I'll accept any donations if you wish to see my equipment upgraded :D

    Jig worked perfectly- was able to clamp align and clamp the mount tabs into the jig, align and clamp the jig to the base plate, tack the front of the tabs to the base plate, remove the jigs, tack the back, adjust the tabs if they pulled in a bit, and send it on the inner finish welds.

    A nice plasma cutter is one that comes from a company that focuses on improving upon their own product.

    I'm only going to go back a decade or so but Hypertherm's 45 series used a T45 (their nomenclature) consumable.

    Meanwhile, other cheap Chinese variants were using another style (and still do).

    Hypertherm decided to move up from that with their XP model and introduced their Duramax torch head.

    Some years afterward they came out with their Sync models which combines the electrode, tip, and shielding cup all in one cartridge. The forum reports people showing as many as 5,000 pierces on a cartridge but the standard is upwards of 2-3,000+.

    Their cut quality remains consistent between cuts for much longer since their consumable parings have a lot of R&D put into it and they last much longer than other company's consumables.

    Sure I've got a 'nicer' torch on my Chinese machine, but it's just an Italian clone of Hypertherm's old T45 torch.

    Let's not forget the output voltage on a Hypertherm is significantly higher than other offerings rated for the same number of amps.
