This always cracks me up... We have a truck that is 4wd, has a locker, advertised for off road use, and even has a cool off road sticker on the truck. The off road goodies on the truck will never be used on pavement. But driving the truck on other than pavement voids a warranty claim.

OP, I would escalate this up to Toyota because that should be covered... Just my opinion.

I love hearing how open and honest people are with the stealership who is never open and honest with the consumer.

    Now your eating the cost.

If you learned something from this experience it was worth it

"the CV locked up due to over extension"
CV = Constant Velocity joint, right?
I don't understand. Could someone explain?
(Wouldn't that be just like a locking hub?)
    Thanks,
    John

From my limited off roading and 4wd knowledge, 4lo and WOT usually do not mix. 4lo outputs a lot of torque and you going WOT most likely caused an overload of power and BAM something gave. Whenever I do go into 4lo it’s to pull someone out who’s stuck in sand/mud. Steady pressure on the gas to prevent tire spin and get them out slowly but surely, or when I’m climbing a hill. Which once again I’ll apply steady rising pressure to avoid tire spin and maximize the use of the power. Have never gone WOT in 4lo and don’t plan to.

No, it's not like a locking hub. The joint is always "locked", hence "constant velocity".

So how would that break a Diff?

4lo has a tremendous amount of torque. When you get a wheel spinning at WOT and then stop that wheel dead in it's tracks, all that energy has to go somewhere. And that somewhere is usually the weakest point which is typically the gears in the diff. The CV didn't kill the diff. Just like the fall doesn't kill you, it's the sudden stop at the end that does it.

    Thanks, I get that.
But he inferred that:"the CV locked up due to over extension" is what caused the Diff to fail. That is what I'm trying to understand.

CV joint, (and U joints, etc) can internally bind if articulated more than their capability. This may not be apparent driving normally and only becomes apparent if the suspension extends to its maximum. When this happens, the joint no longer rotates, and becomes more like a rigid bar bent at X degrees.

It's easier to imagine a standard U joint. Works fine at 0 deg or 10 deg, but imagine trying 40 deg of misalignment. The yokes interfere and it no longer wants to turn.

Now, all that said, I have NO IDEA what the allowable angle is for these front CV shafts, and how they behave when exceeding their allowable maximum angle... just trying to answer the question of what does 'CV locked up' mean... make sense?

Driving in 4lo for long periods of time is not a problem. I have done it on every Toyota I've had. Likely hundreds of miles a year in 4lo. I do it to take advantage of the gearing. Driving in 4lo is not the cause of the failure, after all 4lo is just a different set of gears.

Thanks, You guys aren't getting my question. I get how CV joints and U joints work. I even understand how and what causes them to bind. I should have explained earlier that I am a retired mechanical Engineer, who got tired of not making any money as an auto mechanic.
I've shelled out Diffs, twisted the splines off of axels, even fractured an axel once, (although it had a preexisting stress fracture). What I don't understand is how a "locked up due to over extension" CV joint, can cause a cast iron front diff housing and axel to break the way it did.

Didn't you hear the Birfield explode in @Stocklocker's first video? Solid axles don't give you an automatic free pass to wail on your junk.
