Wow this is seriously impressive. Where are you from, that rust doesn't look that bad? At least by rust belt standards....

we have noticed that the stickers seem to last longer than the paint... maybe the frame paint guys at toyota should be talking to the sticker guys

Here is our disassembly order list. The good news is that we have officially started to cross things off it.
    upload_2021-9-13_7-56-27.jpg

We got the rear axle back in position with the new leafs:
    upload_2021-9-13_7-58-4.jpg

And looking at the old frame, we decided to add some welds to the cam tabs:

and we got the front differential cleaned up:
    upload_2021-9-13_8-3-27.jpg

We broke off an allen socket in the drain plug, but luckily there was enough left of it to get a 10mm socket onto it. We got it loose with a breaker bar and a socket.

Can confirm, I'm the third owner of my 06 - frame was replaced under the first owner and yes, it still has the stickers on :D

That dif drain plug sucks. I have found that it helps giving it a few good wacks with a hammer to loosen things up before you crank on it.

Theres a Lexus plug that's better, although you basically made the same thing when your Allen wrench snapped.

    https://adventuretaco.com/a-front-diff-drain-fill-plug-that-doesnt-suck/

I was going to suggest the same thing. I am a big fan of the FJ case and AWD tube swap to get rid of electronics in the drivetrain.

We pulled out the front diff needle bearing with an ECGS tool from the loaner program (thanks CO90Taco) and my dad showed me how to make a tool to put the Bushing back in on the lathe:

Then we changed the CV axle seals with more home made tools:

@jwarr great job man, your truck is coming along nicely!

Brings back good memories...I also bought my first one at 14 y/o - an '82 Chevy S-10 for $700 lol. I worked hard to fund everything, and with my dad's help got it built up in time for my license.

I'm about to be 39 this year and still obsessed with trucks :)

    Thanks. Definitely learning alot.

We got the front Diff back in:
    upload_2021-9-20_7-17-7.jpg

And I bent up some bump stop extensions on our home made brake:
    upload_2021-9-20_7-18-41.jpg

The 1/4" Stainless took 10 tons to bend:
    upload_2021-9-20_7-19-59.jpg

    upload_2021-9-20_7-20-27.jpg

These are just under 2" extensions. To make our factory bump stops work with the BAMF shock relocation and 12" shocks. We are still checking our math to make sure these are right so they are not fully welded in yet:
    upload_2021-9-20_7-23-23.jpg

And we got the spindles apart, the wheel bearings have been changed at some point we think and seem OK so they will be reused:
