What Jeff said or like you said weld it. Set screws suck for anything that you put any type of force on.

If he welds it he can't get it back off if he ever needs to or needs to replace the shifter seat

honestly the shifter isnt my main concern its not being able to shift gears properly which i cant seem to figure out because it doesnt make sense. Nothing was altered or changed besides the shape of the handle.

Is it hitting something preventing the shifter from moving correctly? Also try rocking the truck

I would get it all finished and drive it to see how it all works. I have had my transfer case not want to go into gear until I move the truck. Sometimes things just have to align to slip into place.

Idk because i cant see in the case when i have the handle in but it takes like 6 or 7 super hard pulls on the shifter to get it where i want it and then it still doesn't make the engagement sound that it was making. It is engaging though because i jacked the rear end up and spun the driveshafts to confirm.

Like Jeff said you probably need to get it driving and things moving around. It may be some of the gears aren't quite aligned

Not sure that it isn't but the only things left to do is make sure the shifter is installed correctly, finish it and try it out moving with gear oil in it or tear the gear box apart to see why. It could also be as you said the shifter may not have enough leverage the way it is design and making it hard to shift. It would be interesting to see what a non-cut shifter would do.

Damn this would make it so much easier for me to figure out if the truck was at my house. It just takes too much time to go up there after work during the week to figure it out.

I bet it’s leverage issue. That’s the only thing that makes sense

    Yes
did you have someone trying to engage it while you were spinning the shaft? gears could be like >< and not totally engaging? or maybe when you re-installed the shifter something got bound up. Just my initial thoughts having minimal knowledge on the subject.

you can hear the shifter making the engagement noises as he shifts. Mine only makes noise in 4lo right now for some reason and is very hard to get out of 4lo/ neutral.
