Finally got myself a welder, and have been wanting to build a roof rack for a while. Sizing and cutting metal is easy enough, but the fact that access cabs have no tapped holes in the roof like double cabs do posed a problem
so i got a tap and die set and will drill the roof in the next couple days, already fabricated sbrackets out of 22 Guage sheet metal
went to lowes and picked up 4 four foot pieces of 1" square Steel tubing for the base of the basket and three four foot pieces of 1/2 inch square steel tubing for

Dimensions for the basket are going to be 48 inches on both long sides of the roof, 46" wide near the windshield and 44 inches on the roof near the bed. Going to have the basket set about 6" from the windshield to allow for future additional light mounts

what are you going to use on the underside of the roof to bolt to?

I'm going to drill holes and the roof and tap them (create threads) so that way
I can screw a bolt thru the bracket I made and it the top, then snug it down

EDIT: I KNOW KNOW ITS NOT SAFE TO THREAD THIN SHEETMETAL FOR THIS APPLICATION DONT DO/TRY IT

I tapped a hole in 22 Guage sheet metal for the brackets I made, so hopefully the roof is as thick if not thicker than 22 Guage. And I an drilling into the roof under the rubber roof molding, the roof is the same as the double cab which has pretapped holes right from the factory so yes it is possible

if anyone is wondering about size of brackets, I made them so they would fit snug into the recessed 'rain drip' strip on the roof when the rubber covering is removed. so they are just under an inch wide

this is what im modeling my design after, baja rack is way to expensive to buy so i figured i would make my own similar to it.
planning on getting some cutting and welding in tmrw so i will post more pics when that happens

Word of caution. If you plan on using lights up there then recess them a bit or figure out how to shield them so they don't glare off of the hood. Ask me how I found this out. :p

pic #1 - lawnmower shows size of the base of the rack, 4feet wide by 3 feet long (this size will place the rack 11-12 inches from the windshield)

pic #2 - example of weld, using a gasless MIG flux cored wire so the welds turn a weird brownish color but i quickly (10 seconds grinding) to try to make it shiney for picture before i grind it near flush tmrw :)

pic #3 - shows how the weld is on all sides of where the tubes touch each other

thanks colin, keeping it a foot away from the roof gives me plenty of room to add a light structure on later.
tmrw im gonna add some 6" vertical pieces on top of the frame i have now, then replicate the base and weld that on top of the vertical pieces
