DIY Front Bumper Design

    So, I haven't posted much in the forums, I am more of a browse and comment kind of guy.

    Recently, at work I was asked to come up with a project to do during a slight down-time we have coming up. So, I pitched a custom front bumper project, just threw it out there because I was planning on doing it myself anyways. Well, they bit on in, and now it looks like it might happen. I work at an automotive integration company, so we work with building robots and assembly lines for the big 3, and Honda, Toyota, and BMW.

    So basically, I have to come up with documentation and CAD design of this bumper, and some of the guys on board that are in more of upper management are talking potential production, but that is waaaaay down the road.

    My idea for the 3rd gen bumper design:

    Most important:
    1) Safety
    2) Keeping costs of build/materials BELOW $800 out the door
    3) Target weight <140lbs

    Actual Design Features:

    1) BOLT ON, no cutting required
    2) Must support 10k winch easily, maybe even a 12k (might add weight to design)
    3) Winch must be mounted internally, not externally.
    4) Winch motor/controls must be easily accessible
    5) 2 Tow Points
    6) Must support aftermarket lights for fog lights, as well as light bar on top of bumper
    7) Will have tubular metal across top of bumper to deflect branches and what not away from our truck's body.

    If anyone has any suggestions please throw them my way, I feel like this has everything a bumper would need, I didn't include skid plate because I have a TRD Off Road and we are using that skid plate to save on costs.

    The hardest thing would be to keep the weight down and not require cutting, so it might not be the prettiest bumper. That isn't why I want to build it. It its supposed to be %90 functional and %10 pretty.

    Let me know guys, I want to make a less expensive option for us, maybe, if we play our cards right, we could get a limited production going in the next months to come.
