    There is currently only a small lip. What height would be ideal? 1/4"?

    I think it could be a little more but I wouldn't go too low.

    Before I cut I spoke to a metal worker friend of mine and he suggested at a minimum, 2x the thickness of the bar stock between edge of stock and slot (3/16 stock x2 = 3/8, mine is 3/16+1/2” for center of t track)

    Yep.
    So aviation standard minimum is 1.5x ED.

    Center of mount holes/cutout to material edge - should be 1.5 x hole/cutout diameter.

    For a .250" hole/cutout, there should be at least .375" (center to edge), or a .125" ligament of material.

    2.0x would be ideal though.

    Yep.
    If a .125" lip (top of crossbar to edge) is being reported, you should have plenty of material there.

    I don't think you need to change a thing :thumbsup:

    Great.

    I also like the way mine is setup. I am actually resting my waterport on the rail so the crossbars/bracket holds almost nothing.

    Yep.
    Got mine in the mail today - couldn't be happier with the design and finished product.

    Took some measurements and assembled the rack with 6 bars... my opinion, don't change a thing :thumbsup:

    Now, if I could just finish painting my cap, it can get installed instead of hanging out in the spare room lol.

    And the hardware count was perfect. All nuts, bolts, washers and lock washers all accounted for. With exactly one extra nut/bolt/washer per.

    @BeachBoy must have been sober when he was counting all the hardware.

    Actually my girlfriend helped on that one ;)

    When I had my Thule rails that came with exactly one bolt that had NO thread and no spare, I was so pissed... and also working in the grass here I often drop something and the lawn decides to eat it forever. You can also strip a bolt and be stuck... Hence adding an extra of each is a nice to have.

    Mine came yesterday and look great. I got lucky and got some Prinsu mounting feet of a member for 70 so I went that route. Just waiting for the crossbars to come in and I should be good to go.
