    a couple thoughts before getting into all that

    I would first suggest you see if you can put a few washers under the mounting screws to pull the door a little closer and see if that fixes things since I suspect it may not be designed in a way that lets you get access to remove and reinstall the door without messing it up. (as in not something you can service or repair)

    assuming you can get it out to refoam it, they make sheets of peel and stick foam for sound deadening and that is what I would use and not try any type of foam tape you have to apply in sections or separate pieces http://www.ebay.com/itm/Car-Auto-Va...ash=item4d4d3a803e:g:rScAAOSwHMJYCGTp&vxp=mtr

    Well it's quite the process, but I would suggest some foam tape and lay just on the perimeter of the inside lip. That should solve the problem. Or you could try that ^^^ A few washers under the screws to pull it back some.

    You know, you're right! A washer under each screw will make it pull the door tighter and might seal it sufficiently. :thumbsup: I think I can get to that without ripping out the whole dash. Will let you all know how it works out.

    Defrost mirrors, compass/temp display rear view mirror, rear wiper on camper shell, trans.cooler.
    There was a TSB on rain leaks for that area. I don't know if it would create enough of a draft.
    To help find an air leak, use an incense stick. The smoke will help locate airflow.

    Well I did place a washer under each screw but it didn't really seem to help. So here I am 5 years later considering how to solve this. Thinking about getting up there to cover the opening with duct tape, but I don't really need to do this for a few more months.

    Hey Andrew if you have any updates on this problem I would like to hear of them. I am currently having the exact same problem with air flowing in on passenger side under glove box making wife cold. Switching air off recycle helps for the same reasons you discussed earlier in thread. Increasing air pressure in cab. Hard to believe the time frame of the discussion and appreciate the info/follow-up so far. - Ryan

    I have solved this problem, after looking everywhere this was the thread that sounded identical to my situation. I have a 98 Tacoma. The problem is not necessarily with the foam on the fresh air vent door. It is the plastic housing that holds the fresh air vent. It’s where the plastic housing meets the body. There are foam that has deteriorated up there. That’s the foam that you see blowing out of your vents.

    The fix: Drop your blower at the very bottom, three screws, they are a weird star bit but also have a hex on them, I think 8MM but can’t really remember. Open your fresh air vent reach your arm up through it and you will feel where the plastic meets the body that needs to be filled with something. I used spray foam insulation onto a latex glove and smeared it around so it would expand. If I had to do it over again I would probably would have used caulk and not used gloves so I could get a better feel of what I was doing. You can’t see what you’re doing, you have to just fill of where to smear it. The foam I used turned out well, but it is a sticky mess and if you get it on anything it will not come off. Make sure you get a flashlight and look up inside of there and make sure you don’t get any on the vent door so it can still open and close properly. I will post pictures shortly.

    That is where the plastic housing meet the body at the red arrows, make sure you go all the way around with whatever you use to seal it

    This is the blower dropped, run your arm up through there with fresh air door open. I removed my glove box but it isn’t necessary.

    Here I am 1.5 years later and now working to seal up the draft. I've reached up into the fan duct and pushed strip calk into the open crack and hope this solves the concern.
