OP. with the rear shaft removed, Start the truck, in park flip to 4hi, Then put it in reverse or drive depending on which way the truck wants to roll right AS YOUR LET GO OF THE BRAKES. If your actuators or functioning properly it the trans should spin and everything should clunk into place... reason for wanting to let off the brakes is it will clunk pretty good.

If this doesnt work... whelp it explains the rest of the failure one of those being to properly maintain (use on the regular) the 4wd system.

Also OP, do you have a big drop bracket lift? and subsequently big ass Carrier Bearing drop? Its very likely that your working U joint angle at the trans especially if you are a DCSB or Access cab, is WAY to high which will prematurely wear a u joint out like this.

With a 10mm socket you can pull the transfer case actuator off and manually shift the transfer case, then you’d just have to worry about the front axle engaging

@nd4spdbh yeah it's a 6 in rough country lift which has a drop bracket. And yeah the lift came with 3 quarter inch carrier bearing spacers to drop the carrier bearing to the desired position. I installed all 3...would you forego these spacers or only install one or two? I installed those thinking it would help realign the driveshaft angles closer to the original angles

See above. The rust was from rain after it broke :)

Sorry to hear that you're broke down on your trip. If I was closer I would try to help you out.

I hate to rub salt in the wound, but this is evidence that it had to have been clanking, squeeking, and vibrating for a long time.

https://youtu.be/Bux-qK3Ze-A It says trundra but it’s the same process. Pushing the rod towards the front of the truck will be 2hi, one notch back will be 4hi then all the way back will be 4lo

Haha thanks. Actually no clanking or vibrating or anything like that or I would have serviced it. It vibrated for about 2 seconds before the big bang though

Tried this with the rear drive shaft removed and it makes a loud metal grinding noise! I think the actuator is trying to connect the front wheel drive but something is grinding down there
