Answer to Q4; If Ice forms on the core, there won't be any airflow...but this doesn't seem to have happened in OP's case...

Of course that's where I was going. Often the smoke appears right before freeze up, and the culprit is the evap sensor that has failed.

I agree that may not be his case as he didn't mention that initially. But it's also why I asked the Qs in the order I did. Sometimes folks just forget some details...........

Today it wasn't doing it because it's cold right now outside.

I have been told that if it gets really annoying, if you crack just a tiny bit of heat into the blend, it will reduce the problem. Not sure if it really works, but...

It used to be a sign of low Freon freezing condensate on the coil.

edit: oops I'm behind the curve.

    Texas.
if you think condensate coming out of a vent is normal why don't you see it on new cars?
Skrain is correct that introducing warm air into the coils will improve it as it keeps the ice from forming as quickly.

EDIT: I'm not an A/C guy. Your ambient air may produce something I'm not familiar with. We have humidity here and vapor is not normal.

I agree, also,,, low charge,, evap temps are cooler,, just before freeze up, if it does, it might not lose that much more freon, but it doesn't take much to make a difference with this 134a.

This seems like it has happened in a few vehicles I owned when using the AC after periods of not using it. It smelled dusty for just a minute and I always just chalked it up to a section of the vent tube system that only gets airflow with AC...so it collects dust during the winter. I don't really know the anatomy of the ducting though so maybe that's not really what was happening
