All said and done I'd be surprised if it was more than 30-35 lbs. You could limit the number of cross members to 2 or 3 to keep it lighter. I have 5 and I found no noticeable change in MPG. In fact my last tank was my best ever and over the last 6 months all I've done is add more weight to the truck.

Here's a peek at my cab rack I'm building right now. Its just about ready for paint and may be ready to mount it on Monday hopefully if things go right.

Nice! so it looks like you went with crossbars mounted directly to the side panel (no unistruts used for "frame"). is this to cut back weight? the side panel cut is killer. nice job.

Well this is an experiment to see if the angle bar is sufficient, I may end up running one along the sides between the middle two cross members.
Not really planning on this to carry a whole lot of weight since the rear rack will be doing most of that. I just wanted to be able to carry longer loads like ladders and dimentioal lumber so I wanted something horizontal over the cab .
We'll see how it goes, I'll give it the 200 lb test tomorrow when I stand on it and see what happens. :D

What kind of info are you looking for? The materials and fasteners are all the same as my original post, only difference is I changed the shape and size for the cab rack to 30in.

Uhhh....I eyeballed it then put a straight edge on it. Then transferred the same measurements to the other one. Nothing fancy, I was originally looking around for something around the shop I could use as a template, but couldn't find anything close to what I was looking for.

Looking good Scott. I really like those side plates. You may have convinced me to do them on mine. I'm guessing you had something more precise than an angle grinder to cut them?

In other news, I got my mounts for the front rack welded up and primed. I'll throw a coat of TBC on them in about 5 more minutes.

Thanks Brooks! I ended up using a jigsaw to cut the shapes out of the front and back, then a flat file to smooth out the corners.
Looking forward to seeing your results too! Keep up the good work

Here's the cab rack all painted up then I did a dry fit. I'll need some spacers to get it up flush with the rear one. I see some trial and error coming soon in my future.

Looks great. If you plan to keep the weatherstrip that runs through the roof channel, there is a wire that runs through the center of it. I assumed it was 100% rubber and tried to drill it. Don't do that. The best method I found is to use a hobby knife to cut the holes for the spacers and then snip the wire at either end.
