Custom chingaderas this weekend. @CVYota fell victim to the dreaded failed radiator core support. We had previously done a repair to the hood catch (the part that hooks into the latch) and added hood pins but the core support being in as bad shape as it was, it finally shook itself to death beyond the small repairs that he and I had done on multiple occasions. This repair isn’t for the faint of heart as it required two full days of work and multiple fitments to get everything to line up. Another thing that made working on this truck interesting was that it has A LOT of off road miles on it and a few front end collisions (and subsequent repairs) that meant that small things were no longer symmetrical left to right so each half of the repair had to be built to fit instead of just mirroring what I had done on the other side. Once we had everything apart, it’s easy to see how bad of shape the core support was in. We also found a hidden surprise that the driver side inner fender had some severe cracks (likely from one of the collisions). We welded those back together and cleaned them up but they’ll likely never be seen again unless the fenders are removed in the future.

    IMG_9184.jpg IMG_9185.jpg IMG_9190.jpg IMG_9192.jpg IMG_9191.jpg

An important thing to remember when removing a structural part of your truck is to brace the body from moving out of allignment. I bolted in a c-channel to brace the fenders together so they wouldn’t move out of alignment and got to cutting.

Sigh… This where I dropped the ball… again. No pictures were taken after cutting everything off, but imagine your engine and radiator just hanging out sans support. Wires and hoses just flailing about- it was total chaos. Two days later, we were putting things back together so this is as much as I can give you. The new core support retains factory mounting locations for the hood latch (and cable), headlights, grill and various miscellaneous sensors. It also bolts back into the rest of the body in key locations that retain strength and brace the whole package together. I was also able to keep the plastic air diffuser thing that keeps air flowing through the radiator and fan instead of around it. Two long days of work but not entirely impossible.

Thanks Nick! Glad to see you back around. Andy and I were just talking about you this weekend. I know it’s a problem that most of the old DV crew has dealt with on some level. Maybe some day I’ll make another one of these.

People that have never wired a motorcycle will never know how much work it is to get stuff like this wired in cleanly and have it look factory.

100x worse than car wiring, completely agree. I've been eying a nice set of deutsch connectors to use on the bikes. I got some diode dynamic lights for my F800GS a while back and using their harness with DT connectors on it made me very ashamed at the shitty connectors I've put other places on my bikes
