2010 stock DC with 4600 miles, first oil change just done, getting around 22.0 MPG at 65 MPH on the highway. On the last fill up, I noticed after the pump shut off, putting more in slowly, I got about an additional 2.5 gallons in the tank, but still not up to the cap. How much more gas can you get in going to the cap? Is there any harm in doing so with reference to venting, sensors, etc?

If you got 2.5 gallons you probably had a faulty pump handle. It shuts off when the level gets to the handle... You shouldn't try to go anymore if you're at the known max.

Your tank has a cavity at the top to allow for expansion or contracting of the fuel. You shouldn't keep adding more once the pump stops.

If you were able to put in an extra 2.5 gallons after the pump shut off on you, there was something wrong with the pump.

It is a good rule of thumb to let it be after the pump shuts its self off. If you continue to fill the truck up, you run the risk of over filling the tank. When this happens you run fuel back into the charcoal canister and can ruin the canister. It will throw a check engine light and can cost over 400 dollars to repair.

Don't go higher than when it clicks off. I've read there are 2 things that you can damage by filling up higher (like going up the fill pipe). One is the fuel gauge. The other is your charcoal canister (your smog equipment). Filling up too high can get gas (liquid, not vapor) in those lines and those lines lead to the air intake. The fuel can then ruin your charcoal canister (a few hundred dollars to replace).

EDIT: What SC4333 said (at the same time as me).

Never. It's just like Subway; tell them the sandwich is for a duck and you get it for free.

Anybody get the Mitch Hedberg reference?

One time stupid thing did not shut off and shot out gas all over me... It got on my jeans a little bit but mostly on my sweatshirt so I changed my sweatshirt but left the jeans on.

That night my girlfriend and I decided to go to a Hibachi place... man I was sweating when he did the open flame thing. :D
