Shitshow aside...did some real work today.

Got my front diff back. It's basically brand new now. New R&P, master rebuild, seals, arb o-rings. Oh well. But before I went to install that bitch I decided to try to see if the 4wd blinking light and front actuator bullshit was still an issue. Rolled the diff under the truck and plugged it in and sure as shit, still flashing lights and still no movement on the actuator. At this point I'm pissed. Look up the part and it's another 300 effing dollars. So I removed the whole actuator from the diff and took it completely apart. Armed with the system diagram and inspection sheet for the actuator from the FSM, I was not about to let this piece of shit get the best of me.

Two separate issues with the actuator (well three if you include filth/grime...i cleaned and lubed everything).

First off, there is an electric motor that spins which turns some gears which slides the tongs that open/close the ADD stub shaft. I tested the motor itself and it worked absolutely fine both directions. However, the motor is recessed between two contact pins. Over the years of use, one of the contact pins had the faintest gap between them. So slim, I could see light through it, but not slide a piece of paper in between it. What's annoying is the whole actuator assembly is built such that individual components can be replaced, but Toyota only sells the whole actuator. So I bent the pins back and added a drop of solder for good measure.

The second issue was a ground issue. There are three prongs that ground to the cap of the actuator housing itself. As the gear spins for opening/closing the actuator, the prongs slide along metal channels in the cap. I kept getting inconsistent results when measuring across the actuator terminals per the FSM depending where the tongs were located. Literally all I had to do to fix this was bend the three prongs upward to ensure it made a good contact with the cap. Plugged that fucker back in and 4wd is turning on and off like clockwork.

    TL;DR
If you're lazy, buy a new actuator. If you're cheap, try the above.
