Big thanks to all as this just happened to my 2012 tacoma yesterday. Buying parts shortly but it turns out Toyota now carries the adapter plug sold separately of course to accompany the air flow resistor.
    But again thanks to all.

Just finished installing old harness to new harness using this method and worked perfect. Thank you Choads.

Just wanna thank y'all for the info, I just got done doing mine. I wired it incorrectly the first time just going by the a b c d layout on the connectors and had the two middle speeds swapped. It's all good now.

High speed is direct so the resistor is not carrying the load the ideal is to have at least one speed for defrost/heat no matter what. Every step changes the resistance hence the speed except for high. On low it is a pretty good current draw so any poor connection creates and even greater current draw and tends to melt things.

High speed will kill the switch eventually especially if you use it alot as all the current for high has to go through the switch.

It all ready does. It takes X current to run the blower no matter what speed so when you change to a lower speed the motor still has the same current draw plus a greater resistance to slow it down to a lower speed. It's not for nothing the resistor is right in the air stream it gets hot!

Yes there is still current going through the switch on the other speeds but it's lower than on high speed and doesn't cause much issue, the resistor gets hot because it's dropping voltage across it and voltage drop (resistance to current flow) in a circuit generates heat.

Pretty much all the blower switches I've seen failed have been on the high speed leg unless they run high through a relay.

I have done my 2011 twice. The first replacement was with an ebay part. That fix lasted only 10 weeks. The second fix was made using OEM part from on-line dealer. That part has lasted over 3 years without issue. Although it is an easy fix, if it breaks again I will probably have to pay to have it done. I don't think that I can "pretzel" myself anymore between the seat and the dash as my back seems to have a recurrent issue. Still though, an especially easy fix with the new plug.

    As resistance increases, current decreases.
    As resistances decreases, current increases.
You'll have more current on the High speed switch terminal, then you will on the lower speed terminals.

My air speed control stopped working found multiple threads and seems to be a very common problem. Bought the new resister from Toyota for $40 this morn, but it has the square plug, damn, can't change it. Plugged the old one back in and it's working...WTF? Prolly wont work correctly for long so I plan to get the proper pigtail. Here is my question - Why would the flat connector be an issue?? Thx

The stock flat connector has connection issues so they updated it to the newer square connector & resistor (per TSB 0062-21) that don't have as many issues.

Have a good look at where the wire connect to the resister and make sure there are no signs of over heating on any of the resister pins.

I get that but my question was why would the square connector cause the issue??

I just picked up the square updated one today. I've ran through two cheap replacements.
