    I think I'm going to go with 1.18" wide x 0.75" high, with slots on top for bolting things to it.

    Looks like a pretty killer setup if you go with the Thule-sized bars. Easier to manage than Yakima Bedrock+cross bars, which is what had (copied from @RearViewMirror). That setup retails for $290 and prevents use of a tonneau.

    For powder coating, I'm thinking the brackets will be black, as usual.

    For the crossbar, I'm thinking smoked chrome.

    It should work with any folding cover. I ended up buying a pace edwards switchblade cover. It is a hard retractable cover. Looking at the design of this, I don't think it will work with any covers that have rails going the down the bed side, wether the tracks like I have or the spot to velcro on a soft roll up.
    When it stops raining I will go and look closer to see if it will or not though.
    How thick is the metal you will be using?
    My current plans was to mount Thule tracks on the bed cover rails, but I'm told that voids the warrenty.

    You may be correct. Any covers that have rails on top of the bed side will not work with this,

    The side brackets are 3/16" thick, and the crossbar is 1/8" thick.

    I believe this also would not work with any tonneau with a lip that goes over the rail and bend down the bed sides at all (common with the fiberglass 1-piece style)
