Something hit the top of the housing internally I think. It's driving fine, but she'll be getting home by trailer unfortunately.

We were going to hammer it back in & reweld it, but couldn't that lead to more damage?

^^^^^^YES IT WILL!!!! However it would probably hold for quite a while and make the rear end stronger.

I wouldn't weld it, I would scrap it, inspect the third member & get a new housing,

You could weld it for now (with a patch over top of defective area) make sure the inside is grind/polished smooth, but you' have to dismantle the diff first before doing this.

Or just get a newly built 9" if everything is broke

A new 9" would be a great bet or try to find an f250 ish series axle or dana 60 and put a truss it w/some chromo shafts. Gear it and call it a day. But for sure time to upgrade the entire assembly instead of just replacing the ring and/or pinion.

Don't try to weld that, in a few passing conversations with the master techs here I learned that welding that kind of shit on the housing requires a process and cooling in sand... My rear seal started leaking last week and the dealer wouldnt fix it because it had "scratches" on it, so I topped it off and drove home to replace all the studs and seal with FIPG, almost a week now and a road trip with no new leaks. Saved myself 800 the dealer was going to rape me for. I will say i'm tired of the toyota rear end already... Good luck
