I think the new metals prevent this.

Hey OP, btw thanks for sharing, these things happen and are a good learning experience for all. I didn't read through the entire thread, but it looks like the holes are not very clean like the bit kind of chewed through instead of cut the metal cleanly. Could be a drill speed/pressure issue or crappy bit. But like I mentioned above, at this point I would take to a pro. Its salvageable.

Pretty impressed, 17 pages and only one member got clipped? Things are looking up.

OP, good choice on the return of the light bar and your alternate lighting ideas.

How did he deviate from the instructions? I originally thought he didn't follow them perfectly either, but I was wrong.

I grabbed some 3/8 wide black weather stripping tape from home depot and placed across the front of the light bar where the little bolt faces are. I then grabbed some 1/4" plastic humidifier tubing and placed between the fins of the bar, and the bar is barely noticeable now. I have the 4d i believe.

A new bolt here, a new bolt there, a new bolt everywhere.
Loved the new light bar and had 0 complaints. Just wish I would of got it first to account for it's wider rear, which would cause the factory passenger wiper to rub. Low profile wipers fixed that issue.

No, it can still be done just need a really good welder (machine and person). My father in-law welded a whole new front quater of his cab after it was hit and his truck was a 2012 or 2013 Frontier. It can be done it just isn't cheap.

Since i didnt technically fill the fins in and used tubing i dont think heat/cooling is an issue. Ive had the bar on for about an hour with the truck not even moving and nothing felt hotter than warm... rough country seems to have a no noise no vibration lightbar. I beleive @perpetualenigma3 had it on his rig.

How long does it take to fly from Seattle to Las Vegas? Exactly the amount of time it took to read every page of this thread and there were several - several - times when I was looked at as some kind of moron as I was laughing hysterically at some of the responses but the OP definitely wins with the "throw the headlights" comment!!!

Takes a lot to admit messing up and also to admit being a "light whore" when there was so much hate about roof lights. To each his/her own.

Thanks for making the flight enjoyable and apologies to anyone on the Seattle to Las Vegas AlaskaAir flight --- this was some seriously funny shit!!

Can hardly wait for the snorkel install!!! Maybe that will be a flight to Hawaii or Russia or something.......

    Best of luck OP!!!

As a machinist ... I would have loved to see the drilling process. If it's anything like I'm imagining, this could very well be OP's toilet plunger.

I've had at least 3 occasions when I could use a Pogo Plunge.
