    After seeing the pictures of what OP is working on, I am confident the hole saw will be the ticket. And not bugger up the rim in doing so.
    Just need to find one that fits over the stud, and let the stud be the guide.

    And before using the breaker bar on the rest and breaking them off, I would actually suggest using the impact gun, but turn it way down and let it tap on the nut for a bit and maybe it will just tap tap tap and then spin off without breaking.

    If you want to get the penetrating oil to the threads of the untouched nuts, just drill a hole in the top of the nut and apply the oil from there so it runs down the threads towards the wheel.

    Damn, I feel for you there. I'm curious to see how this turns out.

    On a side note, am I the only one that instantly thought about the guy that cut the wheel off his car to remove stuck lug nut? I can't find it now but it's out there somewhere.

    I would think that a 9/16" hole saw would be about the right size. Take a bolt with you hole saw shopping that is the same diameter as your stud. Just has to be able to slip over and keep the hole saw from going wonky on ya.

    He'll be fine with a good quality DeWalt cordless or similiar unit. Clearly the metal he needs to cut isn't made of unattanium, nor does he need high speed to get this done.

    Did you impact the inner lugs as well? As in the ones going onto the factory studs? Gonna be that much worse if those snap off too.

    With wheel spacers, you don't use spline lug nuts on the factory studs. They are just acorn lug nuts so he won't have the same problem.
