The wheel studs should be 12mm(.472) so get a bunch of 29/64 (.453) or maybe 7/16(.437) drill bits. Center punch the lugs as close to on center as possible and drill away, should only have to drill to the bottom of the taper of the nut and they will probably pop off. Good luck OP, it's gonna be a bitch. BTW, I'm a machinist and this is how I would do it.

If you roll the truck on it's side, it will let cooling lubricant (ATF is a good one, way better than WD40) puddle around the area. And you'll be able to drill in a vertical position. Much easier than drilling horizontally.

But seriously. Good luck with the project, and keep us posted.

Thank you. Wtih Chuck rooting me on, I cant lose.

I think my rim is going to be ok. It may get a knick or two but if I have to I can make it a spare. Even if I booger the inside of the hole a little bit, the cone part should stay in good shape. And if 1 out of 6 has a slight knick inside, I think Ill be ok.

Ill definitely let everybody know how it goes.

They do make a tool/socket for removing locking lugs without the key. Should work for your need. It has teeth that grabs out side of lug. Most auto parts/body shops stores have them. Google it.

If I understand correctly, you have the shoulder of the lug nut still clamping the wheel to the hub/brake. And there is the exposed stud sticking out now. Am I right?

I would look at getting a bimetal hole saw that will just fit around the stud to center it and just carefully chew away at the remaining lug until you are just about to touch the rim. You should be able to pick out the final bit of nut shoulder without damaging the lug surface on the rim.

Put some Gorrila tape around the outside of the hole saw just above the teeth to act as a rim protector as the hole saw turns.

If I had any of the nut exposed, I would go this way. It snapped off at the shoulder.
Without a doubt. I hate knowing that I have 18 more of these on the truck that were installed the same way.
Definitely investing in a good set of bits and a torque wrench today.

Spline drive isn't supposed to be installed by impact.

This is a bi-metal hole saw.

Get one that will fit over the remaining stud, yet still fit inside the rim hole.

Do not use a pilot drill, just use the hole saw over the stud to cut away at the rest of the lug nut.
