1.25” school 40 is 1.66 od. And has a wall thickness of .140. My racks, sliders and my bumper are built with it. I know of one set of sliders that have been hit by other cars and no issues at all. I’ll be making a tube bed later and that’s what it will be made of.

Currently just a $70 Harbor freight kinkomatic, I've got access to a couple fancy benders with all the parts and peices that my hillbilly ass probably can't pronounce. I figure some day I'll upgrade, for now it does all right.

2in .120 dom is what I have the most experience with, i helped my boss put a cage in his 85 runner. I ended up with over a hundred feet of that tubing. And proceeded to build bumper and sliders for my 84 yota, after one winter of sliding in the snow/mud into trees and ditches and a hitting a couple deer on the highway, there much straight tubing left, so I put a sawzall to it wacked it all off and bought a bunch of Lowe's schedule 40. Now and in future if it's not safety related/roll cage it's probably gonna be made out of schedule 40.

Pipe from 1/8 inch to 12” all have a standard O.D. No matter the schedule. So schedule 5 to schedule 160 all have the same O.D. The I.D. Changes. pipe 14” and larger is measured by the I.D.

Finished the my runners rear bumper and built some sliders, all in all I think it turned out not bad for some back yard junk. They'll hold the runner up just fine.

The kinkomatics really aren't that bad for the $70ish that the 12tons run in my area. Just go slow, tubing/pipe that's at least .120 wall thickness works pretty good. The newer ones have a sticker that says use schedule 40 or 80.

Just grab a tape measure and find what works best. You'll want to start at the front fender and take it all the way to the rear fender. You'll want DOM or thick walled square tube as the main tube if you want it to be rock solid.
This video may help you get an idea of how to build and what to expect from different materials.

Edit: If you plan for them to be bolt on, I'd look into one of the slider bolt on templates. You can buy just that piece and then weld your custom sliders to it, I think.

Or make it yourself as well. https://www.tacomaworld.com/threads/diy-bolt-on-frame-plates-for-sliders.302192/

I haven't built any yet, but I've been doing a lot of research on whether to buy or build and how to build them.

I bought the 4x kit myself. For the price it was a great buy plus a little diy weld and install without getting into a week long project.

Watching that video, I was concerned with the frame denting. I wonder if taking a strip or completely wrapping the frame with some sheet steel and plug welding it all along would stiffen it enough to make it a non issue. Though I suppose thats a substantial bit of weight to add.
