    Trying to install the harness today. What did you guys do with this big relay thing with brown caps? Where to put and do I need to remove the brown caps?

    The brown things arent caps, they are the relays. I made a little bracket to mount it in front of the battery. Made extra to give away here but they're gone. Search my posts in this thread to see what I made and how I mounted it.

    Mine is just tucked in between the battery and fender. I’ve hard mounted them in the past but I didn’t bother this time, I also have 2 since I have relayed headlights and fogs.

    If you remove the relay from the base you can screw the built-in bracket directly to the inner fender well

    i would need to pull off the brown cap from the base in order to screw it into the fender well right?

    i tried pulling pretty hard with my hands but it wouldn't come off. didn't want to break anything.

    The relays can be really stuck in there, but they do come off. When I changed mine out on my fog harness from Hella to Bosch I had the same problem. I took a small screwdriver and gently started prying up under it back and forth from opposing sides to work it out of the death grip of the relay holder.

    After more contemplation I ordered the Australian voltage boosters, both of them, to test and compare the fixed output vs the adjustable output to boost voltage for proper AGM charging and higher headlight output.

    I also looked at mounting the 2nd Gen headlights on the rack I setup for 3rd Gen. The 2nd Gen lights have a much more irregular shape on the bottom, making them more of a PITA to configure a mounting system for. I'll still need to come up with something there.

    I also discovered that my high power, power leads for the new power supplies were not shipped. And yeah, these things are stupid large.

    Power Sliding Rear Window, Puddle Lights, Bed Lights, Ham Radio install, Aluminum Seat Riser, Heated Seats, Aux Fuse Panel, Front Camera, Front/Rear Camera switch
    Would Sugru or other mouldable plastic be a solution there to help flatten out the bottoms for easier mounting? Or do you just use bent thin gauge metal to make the mount?

    Welcome! And good first post.

    I was unfamiliar with that product and looked it up. It is interesting but I would need a lot of it, and wouldn't want to permanently glue the headlight bases with it like that specific product is intended for. I made my rack out of wood, and the light mount platforms are just plywood platforms cut to size. The 3rd Gen lights are very flat bottomed by comparison, and they have a very convenient looped tab on the back, so I ran a long screw through the tab with some washers to secure the lights to the base and then use simple wood shims to correct the aim. It is very simplistic but effective. The 2nd gen lights bottom is highly irregular and not at all naturally positioned to sit flat like the 3rd Gens, so I could use some kind of moldable solution like you suggested, which could be as simple as play-dough. I do need to be able to fine tune the aim for wall shots so the headlights are level and evenly spaced like they would be on a truck. The other trick will be mechanically affixing them to the rack as the light mounts are much less convenient on the 2nd gens, and they do not have the tab on the back like the 3rd Gen. I could use some sheet metal to attach to the intended stock light mounts, but I also need to maintain the aiming adjustability.

    Thanks--I've been lurking a lot and have readily enjoyed your posts.

    I have seen recipes that involve silicone caulk, cornstarch, and mineral spirits to make your own silicone moulds that may work for bulk loads of sugru. That may be useful for some future projects, but in this instance, however, the tops appear rather flat, would it be better to hang them from the upper support tabs?

    Have you considered using something like Great Stuff foam to expand and adhere them to a flat plate (metal or wood) that you would then be able to mount adjusters to?

    Hanging would make them quite a bit more difficult to aim. I need 3-axis adjustability where I can fix it at my aimed location. I could make my own play dough and do similar with making the sugru.

    That is an interesting idea. I do have some of that. I wonder how easily/cleanly that breaks off after being dried. I could experiment on some scrap.
