    how do the broken ends look like? a normal shear or fatigue from corrosion/previous cut etc.

    It looks like a really clean break with bare metal. I think either too much tension or a manufacturing flaw or maybe I overtightened the nut and stressed it too much. Hadn't touched the tensioner in around a year.

    I'd say you're unfortunate to have a unique case. Many have the roush and maybe your pulley size w/o a similar failure so most likely manufacturing defect and/or installation failure (idk going off pics) I don't think it's necessary to step up the grade of the stud but could be worth exploring. I wish you good luck in extracting the rest of the stud and reinstallation. Might be worth adding some anti seize on the new stud.

    I don't think it'll be too bad. Hole predrilled and without tension of the nut I think it'll come out without too much trouble (famous last words lol).

    A flux retro-capacitance encabulator
    As a materials engineer, I am confident in saying this is a material defect - probably something went wrong during the casting process for that part. Not that it will take off the sting of such an annoying thing to have happen, but at least we can say others don't need to worry about this happening to them.

    any of you guys with higher output alternators do the "big 3 upgrade?" I was perusing some of the old threads and found some less than ideal solutions. Looking for some ideas to compre to my solution.

    That’s what I’m thinking is the best solution. Bamatoys wiring is easy to do but does not address alternator fuse. What wasn’t clear to me was where bodenzord placed the accessory wire (the one coming off the side of the fuse box) I’d assume it goes back to where it had been plugged (the battery + terminal).

    I am now running the lightweight NST pulleys on top of the lightweight flywheel I installed when I redid my clutch. I'm really liking the difference they seem to make. After driving it, it makes it feel like the stock pulley setup was just slightly too much spinning mass for the lightweight flywheel to get moving. Now, first gear engagement feels improved in both speed and traction. Could all just be butt dyno and shiny billet bling clouding my judgment though...

    It's not just your judgement, even as an A5 user I noticed a vast difference between OE and the NST pulleys. I just did the water pump and the crank pulley. Damn the thing screams now. You've heard it I'm sure. As for my setup I still have an alternator one pending but I'm waiting until my time comes for the alternator which I think is bad to be replaced by the 250 amp version that BNR sells. One day, maybe soon, but first, boat money for fishing.
