    Something to me says there's something with your setup that is causing the failures. 3 tensioner failures on the same vehicle is a high rate imo. I would advise to take a good look when installing the new one.

    I'm all ears on suggestions. The fact they have snapped in the same place on all 3 during different pulley and belt setups says otherwise. One was 3 months old, dealer installed.

    The issue with the OE tensioners is that their stops do not allow for a ton of travel on them. There should be a notch on them and the thing is if you run a 2.5 there is a chance that you may be close to hitting that stop. You hit that thing enough times on the OE tensioner it will eventually give way.

    Have you ground some of the stops off on the OE tensioners? Are you running any sort of belt wrap mod? All are contributors to issues down the road either in the near or not too distant future.

    That's why I wanted to get the new/upgraded tensioner and do the belt wrap mod this go around. I assumed it needed something at this point. But no, I didn't see that modification either. Wonder if that would help as well. Regardless I want to do the wrap mod. Been meaning to, just one of those mods ya know. Now is the time to do all these upgrades and changes.

    Putting together a parts list here..

    The 2 upper S/C idlers were just replaced (pulleys and bearings) so those are good, and I will be doing a wrap mod to allow me to run a OE 70.5" belt again. :boink: @BillDaCat8

    Steeda Tensioner + shave the stop
    Gates 36375 54MM smooth pulley for the Steeda
    Gates K050705RPM (70.5") belt for the blower
    Gates Fleetrunner K070835HD for engine
    1x 6303 from Quality Bearings for the lower S/C idler (reusing pulley)
    1x 6203 from Quality Bearings for the mid S/C idler (reusing pulley)

    Everything will be new at the same time at this point. This look good to you guys? Any other recommendations?

    Double check the idler bolts? Seems like you've had some extra luck x3 with some failures maybe you should replace

    My shit is all stock.
    I've been very happy with my very similar 2.5" blower pulley drive setup. It's been trouble free. I believe I've got about 12k miles on it so far.

    I should also note that I'm running the Roush tensioner unmodified with the original tensioners' pulley on it.

    what's the size of the Rousch pulley?

    My plan was to replace the Steeda one with an OE replacement pulley (54MM). Wanted to modify the stop to just eliminate that potential cause right off the bat.

    digging around to find those replacement studs...

    EDIT: 2x M10 double ended studs. Did you guys just find some suitable Grade 8 or better studs?

    There is only two pulley sizes that currently work. The 52mm OE sized pulley and the LFP 50mm pulley. @BillDaCat8 is saying that he is running the Roush tensioner with the pulley from the original OE tensioner carried over to it.

    The pulley which is supplied on the Roush tensioner is somewhere in the neighborhood of 76mm large. There is no way it would fit with our already tight space restraints as it is. It was designed to work with Mustangs and Expedition Ford vehicles, not ours. Magnuson just so happened to dig into their parts bin and find that that tensioner just so happens to work on ours and all they need to do is fabricate a bracket and fit in a smaller pulley into it to make it work with ours.

    OP says 54.. that's why I said 54. Also, that's what I was getting at with asking my question. I know the Rousch pulley is much larger.. I wanted to confirm that he also moved over his OE tensioner pulley, and/or replaced it entirely with another 54MM pulley (as posted in the OP) like what I plan on doing.

    I ran the OE pulley with the Rousch tensioner but found that the belt was riding right on the edge of the pulley. Think it was not possible to put a spacer on the pulley to shift it over either but I could be wrong on that one.

    Been running the LFP

    Oh yeah, my sizes are getting mixed up, but regardless, yeah he transferred over the OE one. Everyone running one had to do the transfer including him. All the extracurricular stuff is if you ran the double bearing one.

    I'm now running the stock one with the shaved stopper and the LFP double bearing roller.

    I noticed the same thing with my setup as well when I was going to run the single. Which is why I put in the extra few steps to run the double. Peace of mind and improved stability. :thumbsup:

    Ok cool, that's what I figured.. we're all on the same page.. lol

    Everything is ordered minus the RPM belt (trying to find the best place to order from) and need to figure out the 2x M10 double ended Studs.

    I'm also going to order the materials needed to do the wrap mod and machine them like Billdacat.
