All vehicles rust in the salty states. There's tons of rotted domestics around here. If you get in some of the forums for domestic trucks you'll see them bitching about damaged or failed frames from rust.

Small update. I ordered 5100's. They will be installing free of charge (as they should since this thing will be completely dismantled anyhow)
They will also mount my new wheels and tires and align it for me when everything is buttoned up.

    Message sent.

I thought i had my 5100's all figured out. I went to measure front and rear height today to confirm my thoughts.
Left side has exactly 2" difference between front and rear. The right side has 1.5" of difference.
All tires were aired up evenly pre trip to the dealership.
The variables are that the ground could be uneven or the original shocks are complete shit considering their age.

I was strongly considering .85" but now im leaning towards 1.75"
oem 3pc leaf springs in back too.

Just a FYI to all you guys like Agent Smith and skiwaves8 - you can do all the looking and wire brushing and painting and other stuff you want. BUT when the rusts from the INSIDE out, you will feel as helpless as the rest of us. I sprayed a penetrating grease all over my 2005 frame before every winter. Yeah it holds some dirt but with a little wiping the shiny frame is underneath. There (was) not a speck of rust on my frame until last week i noticed a spot around both cats. The drivers side was flaking worse so i touched the spot just back from that rectangular hole. A whole piece of frame intact with the paint on it fell off into my hand. It's just bigger than a half dollar. So unless you can spray something all around the whole length of both inside layers of the boxed frame, your not getting to the root of the problem. if i had a newer one, i would also put a heat shield between the cats and the frame. I think maybe when the truck sits idling and such it may burn off any (if any) protection on the inside. Also when it does this condensation may be forming on one of the layers of the inside frame and of course reacting with any salt that may be in there to make things even worse. As my truck stands now, my R.I. dealer also wants the $1000 deductible. Not the same dealer as OP. Different owners too. Only diff between me and OP is my truck was not deemed unsafe to drive. Not sure what to do yet- wait for possible recall or get it done and if a recall comes out hope to be reimbursed.

When you treated your frame, did you treat inside the boxed section (roughly from under the front doors up to front of truck)? Not saying my way is the best or it will stop corrosion, but I have slowed it down considerably. I bought a 360* extension wand for my spray gun and stick it any frame hole I can as far as I can and spray the shit out of that section until Fluid Film dripped out. Yes, I used those two rectangular holes next to each upstream cat too. Hopefully it works, but its definitely better than not treating it at all.

Are you near the shore at all? Salt in the air constantly is worse than just salt during the winter.

Thats a tough call. At least you know the problem area and can monitor it. Im hoping there is going to be a recall at some point for everyone with these situations but even then it might be a hassle to get the $1000 back if the work has already been performed pre recall.
Ive come to terms with the deductible, it sucks to give up the cash at the drop of a hat. Especially when i had other plans and vacations lined up etc.
Im just hoping it doesent cost much more at this point. Might have to sell one of my toys.

Yeah i got inside the frame a bit. But you still cant get in-between the 2 layers of frame that are sandwiched together. The 360 wand is cool. Dont know about the fluid film. I would still use an oil based product. And yes i live near the coast but dont another 100+ million people. Didn't say in the Toyota Tacoma manual i should move away from the coast. Iv'e owned many Toyota vehicles and this is my first frame problem. Tacoma frames are garbage, PERIOD. OP- Chris i hope things work out for you also.

This may be a stupid idea BUT....

What if you sealed up the boxed area of the frame after fluid filming it profusely and letting it dry. Then install a Schrader valve and suck a vacuum into the sealed area. You would still need to keep an eye on the outside but you could MAYBE eliminate the inside out rust form forming.

You would be better off sealing it and putting a grease fitting on it and filling the damn thing up!!!

That doesent sound right. Your 1st gen had a recall. I would assume they handle them on a case by case basis.

Call toyota and create a case, post on their facebook wall, call them etc.

Mine will not pass PA inspection due to a hole in the frame. 2005 with 117k miles. They are looking into replacing it, but in the meantime I need to find someone who will weld in a new piece so it will pass inspection.....

If it starts showing up on more both my trucks are going for sale and move on to something else....

This is a bunch of BS.

My K5 89 Blazer been driven on the beach a bunch and a lot in the snow and ice over the years, no problems with it at all and my old truck a 03 Dodge look new when I sold it at 9 years...

Yet these frames are rotted out to the point unsafe after 6-8 years....

Making me question the fact I got them in the first place.

I've had my truck sprayed with "Corrosion Free" every 18 months since new (it's an '06)... My rust guy says my frame still looks real good... I'm due to go in for another application this fall.... I'll go under there with him and see actually what he does, but he has all kinds of weird nozzles, etc to get into all kinds of tight places... and he spends about an hour under there, before doing the doors, etc...

I want to see what he actually does regarding the frame....like does he spray inside the boxed area, etc...

I'm hoping he has got me covered....

I live in The Great White North ("White means salt")... I would prefer that they NOT use that shit and let me drive on packed snow; however, I'm in the minority, I guess. (Further up north in Ontario, they do not use salt anymore)... they just sand the corners on the Hwy's... I prefer that....
