Who's done it? Let's see some pics.

What size tire were you clearing for, what parameters did you use to weld it up (or other methods of filling the hole, thickness metal, etc?

I'm getting ready to start cutting my firewall up to clear 35s. Was planning on MIG welding sheet metal (16ga probably) back into place with .023" wire. I wish I knew how to TIG weld because that would be the ideal method. I can only get 2* of caster out of my alignment on my truck so I am expecting to have a lot of cutting to do. Going to Nitto Trail Grapplers in a 35/12.5/17. I'll grab actual dimensions when I get in my garage again.

Edit: my Nittos come out to 34.5" in height and 12.5" at the very widest point. The tread width is around 10".

My goal is to fully clear a 35 without limiting suspension travel and without a body lift. I have already relocated my battery so I can clear my wheel well.

There is a big ass thread for 2nd gens on 35s that is reply blocked but has a ton of useful info in it. I'll try and find the link.

That would be great! I've been reading through the 37" tire thread that I linked but it's a lot of info to filter through. Maybe I tried to be too specific in my search?

I’ve tubbed a 3rd gen 4runner for 35s. It really is straightforward. Remove the coilover, shove the tire up with a floor jack, and cut your little heart out. Just pull back all wiring/carpet inside and block off what you can with a welding blanket.

I used 22 gauge I believe. It seems way too thin but once you get it all welded on, it’s solid. Then seal the seams. I used roofing sealant and it looked factory.

Pretty straight forward. Has anyone used Linex or the similar as a sealant? I was thinking of using a custom plastic insert as a liner and spraying the entire area.

I also recommend using a body saw first, then a little 3” die grinder, then an angle grinder, in that order. Reason being is it’ll keep down on the sparks and lessen the chance for a fire.

Started cutting yesterday. Took the shock out, put the mock up tire on and started cutting, then cut some more. Not sure how anyone fits 35s without substantial work.

I think the answer to that is most people just accept rubbing. To me that’s not ok. I have 35s going on in a few days and I will likely have to do some minor tubbing as well.

Edit: and great idea to remove the fender. Stealing that idea.
