    Look closely at how round the connecting rod it. Engine would not turn. Had to replace the rod as well as bore the cylinder.

    So, the rattle at idle comes from the springs on the sprung hub on the clutch disc. If you go OEM, you will always end up with it.

    As far as the difficulty in engagement, i get the same problem from time to time, but usually equate it to be the the syncro teeth not being aligned perfectly. I have suspected the Pilot bearing, and potentially the input shaft itself. I am at 180k now and have changed several clutches(I'm hard on them :) ) and have observed heat marks on the end of the input shaft that rides inside the pilot bearing. If the tolerance is n't correct, it could cause a misalignment of the mainshaft in the trans and also cause difficulty engaging. Same would be for a worn pilot bearing.

    From what I understand a worn pilot bearing would be quite audible? If the chatter/rattle I hear is just the springs in the clutch disc then, no big deal.

    Can synchros be "re-aligned?"

    I have heard pilot bearings squeal before, yes, but it is not always the case. A squeal may be evidence of the grease in the bearing drying up, but a worn tolerance might not create a unique sound.

    So, the input shaft is aligned by the input shaft bearing, and the pilot bearing. The input shaft has a recess on thhe transmission side of the shaft. That recess houses a bearing for the mainshaft of the transmission. If the front end of the input shaft is not held within spec, the rear recess for the mainshaft will be out of line as well. Now, if you suspect a severely worn pilot bearing that is verified as bad, and it does not fix the issue, I would suspect the internals.
