Popped my drive side dust cap off and the end of the threads are smashed , not sure if I can try backing the nut off and potentially ruin it or try something else?

if you don't need to mess with it leave it alone, trying to back off the nut to rethread it will probably not work since its smashed, unless you could take a chisel and gently try to straighten up the threads and then backoff the nut and rethread with a Die

Carefully grind that nub off with an angle grinder.

Something like this but I’d use a file or disc sander. If a grinder, use a flap wheel. You don’t need those threads any way. Do it so there is somewhat conical or rounded transition back into threads so the nut goes off and on again easily in the future.

Don’t remove the nut first, leave it on. Then after you clean up the threads, if you want to know if the job is done, back the nut off until it begins to hang on any remaining burrs, then work it back and forth over that section until it moves freely. Use some kind of oil. Motor oil is fine. Repeat as needed over any burred sections. But don’t force it off or it will be more difficult to or impossible to get threaded back on the axle and likely chowder the nut.

For extra security you might just grab a new axle nut in case the process damages the original one. Which is unlikely if you’re careful.

This is how I’ve repaired threads in the past and it works well.

Edit: don’t take any length off of the axle, you just need to “erase” the damaged threads.

Got it off, used my grinding wheel to remove the lump, dremeled the thread channels down, it looks pretty screwed but not sure if I should replace whole axle or just dress the threads up more and torque it back in there20190126_105131.jpg 20190126_105158.jpg

This is great, will try remove the nasty threads and start it to see if it'll go on smoothly

Don’t forget the oil. And not too much force.

You can dress those threads up with a thread file...

Agreed, I just had to use it when I was replacing my gastank straps. Can you imagine not being able to go back together with one of them? I started to cross thread it, backed it out, grabbed the thread file, cleaned up the bolt, ran it in and out a few times and bolted it back up with no problem. 5 minute fix. New straps and a skid. Winning.

I have this problem but the damage can’t be taken off with a grinder, any idea what size die would be used to fix?

    I believe it is M28x1.5
You might need to double check that however.

Got it done, grinder took off enough some damage then spent some time with a thread file to get it back
