    Got a bigger spring for the foam cutter. I didn’t really test it well but the little I did test it seems much improved.

    Good idea on the foam cutter. I have a old FWC that I am rebuilding and need to insulate. I may try heating it with a map torch instead of a battery.

    Why did you use osb instead of ply(AB marine)?

    I don't really remember why I used OSB over plywood. I know I didn't use marine because I couldn't find any thinner than 3/4" in my area. 3/4" would be way overkill and too heavy.
    I did buy some Latvian Birch with waterproof glue and no voids. I decided not to use that because it's super heavy and $105 a sheet. I'm saving it for other things like the stairs and for the upstairs platform.

    Regarding the cutter. The wire I used is nichrome so it gets hot when you run a current through it....like a toaster. It's cool to the touch seconds after removing the current. You can also use other methods for current but I'm only using this a little so my car battery set up works well.

    I'm thinking if you heat the wire with a torch it's going to cool down too fast to be useful for cutting. I'd give a shot anyway. Let me know how it goes.

    I just had a thought. I wonder if actually using a toaster would work. That way I wouldn't need to use my car battery...which sketches me out a little. I'm going to pick up a cheap toaster on my way home.

    Yup, here's one with a toaster. It might be too hot though. I found I can control the heat by attaching the power further along the nichrome wire. The longer the wire the cooler it gets. I don't want to burn the foam or have smoke come out. It smells bad and make the foam too smooth so the glue doesn't stick as well.

    Using a toaster is a pretty badass trick. Thanks for the info about cutting the foam, that will save me a bunch of trial and error. Didnt even consider it being too smooth.

    Oh yeah, I bought a wall paper perforator to create more surface area for the glue to stick to. I'm roughing up/removing oxidation from the aluminum with a worn out flap disc on an angle grinder.

    For glue I'm using loctite PL300. I made a test panel a while back and this stuff seemed to hold up well.

    Installed the fuel filler doors today.     Now that I've been thinking about it I remember another reason why I used OSB.

    When I started this thing I was in a real time crunch. I had to be ready to go to Baja in 5 months and I was having surgery 2 months after starting the build....I'd end up losing a month all together and another few weeks of working very slowly. Also once I started I would no longer have access to a truck to pick up things like plywood. As it was I borrowed a friend's Ranger to get the OSB. I went to 2 home depots and all the 1/2" plywood was shit so I settled on OSB. I did a little research into OSB vs Plywood and decided I could compromise.

    It kinda sucks when you have a car, a truck and a motorcycle and all three need gas within 2 days of each other. $151!
    At least I’ll have a total range of almost 1200 miles.
