This is where things get questionable. Thoughts from the peanut gallery are welcome..

Notice the wear in the center of the gear still mounted to the housing assembly.

The original stock 30 tooth gear gear measures out at
    26.15mm at center.
26.30mm on the non wearing edges.
    235,xxx original miles on it.

32 tooth gear, which has been running for just a couple hundred miles is...
    27.81mm at center
28.61mm on the edge. I do not know what it was fresh out of the package. So there is a mm of nylon shit in my t-case...:p Kind of reminds me of the days of sawdust in the diff..

    33 tooth gear is
28.88mm fresh out of the bag.

so just .27mm difference from the highest point on the 32 tooth gear.
Assuming it will wear the same, it should still fit. The question is how long will it last????
And what damage, if any, is being caused???

Damn, good thing you checked. The new gears seem like they spin fine with other gear?

yes they did, the 32 tooth was smooth, no jumpy needle or anything. Still fit in the hole with not much effort going in.

It's in. Rear up on stands, hit 35mph on the needle in 3rd gear, everything is turning, no strange noises yet.
Off to re-calibrate all my shit again.:burnrubber:

Only 2-3 mph off now. Close enough. True 65 off GPS is 68 on the needle.
I'll be keeping the 32 tooth in the glove box as a spare in case the gear does separate or disintegrate. There is enough room between the rear seal and shaft bearing to scoop out the parts. Hopefully this will not be an issue.

It seems to be working. Just put another 140 miles on it and no problems.

On an unrelated side note, I drained the Redline MT90 out of my transfer case tonight and replaced it with Lucas 80w-90 straight dino oil.
I'm not really sure that Redline is thick enough for that kind of duty even though it's the same GL rating. It's like water imo.

The reason I changed it was I was getting a lot of drivetrain noise. I first thought it was just the Detroit but turns out there is some slop in the transfer case too. Both added together was making me go wtf is that noise?

It is noticeably quieter now so I'll go with it. I still have the MT90 in the transmission and it did make it shift smoother and I have not noticed any issues as of yet so I'll prolly leave it in there.

    Changed gears from 4.10 to 4.88 :)
Put the power band back where it needed to be and truck drives like it has stock size tires now.

Interesting what are your rpm's like around 75 mph. Sorry for the questions just comparing 4.56 and 4.88 in the 5 speed

    I don't mind the questions :)
    It's 3100-3140 at 75 in 5th gear.
The mileage numbers you are seeing are at 65mph and below which is what most of our highways are. On the interstate, it feels great, engine sounds fine, smooth.
