    Did anyone with this issue do a radiator bushing swap with a flip? I just found both sides of mine cracked pretty bad. I replaced my radiator support bushing with the energy suspension bushings and flipped it for the larger puck to be on top. I have a Demello front bumper, but I can’t see that it stressed that area.

    I know your troubles well. TIG welding that thin metal is such a pain.

    Yes i have the bushings. Can’t tell if they made the problem worse or better.

    Oh, there is a solution. It requires a tube bender, welder, CAD would be ideal, and lots of 1.75" DOM tube.

    Well, mine is 12 years old and it only started to get really bad when i started jumping the truck over the past year or two. Needless to say, there will be no more of that :(

    I hit a pedestrian and fence and mine doesn't even look that bad. Lol.
    That part connects to where you hood latch is mounted so if I had to guess there is a lot of wind force trying to push your hood open..

    I've come to the realization that the only real solution for this issue is to cut the core support out and build a new one that isn't 20/22 ga sheet metal. I've got things in the works for my truck and I'll fabricate a core support.

    You got to just start cutting, 1.25” square tube worked great on mine, no bender reqd. Pretty easy to mount all of the bits n pieces, just takes some time.

    Yep, cut n rebuild.

    i replaced my radiator support with a cheap ebay one. before i replaced it i added support to everything that needed support. including the radiator mounts. i basically boxed in the radiator mounting points. then i drilled out the spot welds and replaced the support using 1/4" bolts. that was at least 8 years and many dirt miles ago. no movement yet.
