Take a caliper gauge and mic the coupler and the trans output. You might also want to give Wyatt at Rock Solid Toys a call. He's done a lot of these and maybe he's seen something similar before. He hasn't been on the site in a month but I'll page him anyway. @awsumdc

LOL. No shit? Well if the Marlin and Wyatt can't figure it out I doubt I will. The only ideas I have left are bad tolerances and possible mis-alignment. If it's bolting up tight that should rule out mis-alignment and leaves tolerances.

Tolerances and possibly missing lube ports in the shafts and gearing . Anytime helical gears are in constant mesh and considering this is a crawl box , you can bet there is a crazy amount of thrust load produced by the gearing . The pictures are saying lack of lube . I beleive the ring you removed is adjustable by the use of shims underneath it . Do you have the end play specs for the crawl box . Should there not be a lubrication hole in the shaft where you removed the ring ? That ring got hot for a reason . Either the crawlbox is assembled to tight or for some reason , you are not getting any lube to the gearing and bearings in that area . Its not uncommon for manufacturers to miss out on lubrication holes on the shafts and gearing . Before you assemble the crawlbox , try pumping some fluid through the holes in the shafts and gearing . You should see the shaft lube up . Wondering if an orifice is missdrilled or possibly plugged . That needle bearing needs lube or more lube than its getting right now . Gear slinging the oil wont lube this area . The oil needs to bleed from the orifices in the shaft . Wondering if Marlin could send you a couple pictures of new parts that are effected here showing the lubrication ports?

Thats what I am thinking, at first it was a tolerance issue but replacing parts doesn't help. So I am thinking maybe too much pressure is being applied on the thrust washer "burnt spacer ring". No shims on the ring, just a solid ring. The only lubrication port I see in the coupler is this small one (you can see me holding it in my hand). But do to centrifugal force when running I don't see how fluid gets in there, specially this being above the oil fill line.

All coupler's I have received so far have the same weep hole.

4.10s for the 4x4 models. See page 17 for the full list of options if you're curious.

Depends on AT vs MT. Screen shot might be easier

Ok but surely x-runners aren’t real Tacomas.

Interesting.. so based on this a 2.7L auto prerunner would have 3.58s? This is the first ive read of prerunners with the AT having different gears. Makes me want to do the spin test on my dads 2.7 auto now. I always thought prerunners/4x4 were all 4.10. thanks for pointing that out:fistbump:
Idk, they look like tacomas to me:p

I am not sure if its rust, or splines slowly fretting away. I believe its shavings from the splines going out through daily use.
