Alright guys and gals here's the deal. I just finished a full tune up on my 2.7L and found that the exhaust manifold is cracked... AGAIN!!! This will be the second time I've replaced it since I bought the truck two years ago. Put probably 60k miles on it since I replaced the last one. I've pretty much come to the conclusion that there is a casting defect. Both cracked right down the center between the 2nd and 3rd exhaust port. Is anyone else having this problem? And if so have you found a fix? Or are you just replacing it with a header?

It really isn't a big deal to change it. It's just a pain in the ass if i'm gonna have to replace it every two years. I HATE exhaust leaks.

the "95" tacoma I just got rid of had a crack in the manifold. I didn't even know it,but my neighbor that bought it pointed it out. he still paid what I was asking . I gave him a pretty good deal. he's happy with it.

I got the manifold replaced on warranty. So I can't complain there. It's just a PITA to be changing it a lot. I'm gonna look into a header, any suggestions. I would prefer a long tube if anyone has any good things to say?

You can always braze the crack. It's stronger than a weld.

I replaced it on my 1997 about 6 months ago. From what I understand unless you replace your motor mounts, it's basically going to crack again. My old one was cracked in several places, more or less in all the way around. I can't find the effing photo right now. If your replacement comes with new studs, it is WAY less terrible a job. If mine cracks again I will break down and pay someone to weld it. I know it's not a huge deal since it's post cylinder but it just bothers me.

Or why not give this a try? http://www.yotatech.com/f37/tacoma-4runner-2-7l-mini-header-kit-now-available-179930/

Believe the OEM part is something like $169 (not at the dealership) so divide the number of years you expect your truck to last by 2, multiply that by 169, and if that comes to more than $325, easy choice.

Both are Stock - built correct from the start.
Virtually all our 2.7 ltr 4x4, Tacoma company trucks have/had cracked manifolds. The trucks are run hard, pulling 2500lb trailer loads all day. We welded the manifolds up and they last a short time. We eventually change to a header. They work much longer though they eventually blow out the lower gasket. Much easier to replace. My header has been on for about 60,000 miles and I just replaced the gasket recently.

Just finished installing my mini header from this kit today: http://www.tacomaworld.com/out.php?...er-2-7l-mini-header-kit-now-available-179930/

Will update again if I notice any performance change. Super easy install as it's way lighter and less bulky than the OE manifolds. However you will need to mad your heat shield if you want to keep using it, the mounting system is totally different. Easy enough with a drill and some tin snips.

Welding exhaust manifolds just like furnace grates is a royal pain finding a filler metal that expands and contracts at the same rate during thermal cycling as the base metal is the problem.

The closer the filler metal the longer the repair may last.

Taking the manifold off the prep work then the pre and post heat treating and welding may as well buy one from Toyota and replace the engine mounts

I made the mistake of pulling off my heat shield and found this last Feb. so that turned into a $900 bill from LCE I figured its 20 years old and has over 230,000 miles on it, doesn't owe me anything. I retained the cat it was still in very good shape. The exhaust system replacement went scary smooth, but I did buy a stud kit and stud puller prior to changing just in case but never used it, good advise from this site. The mini header is also a good solution but I wanted one stop shopping and replace whole system am happy with it, hope these pictures upload ok kinda new at it
