@onakat It was undercoated on-time in 2010, so it will be eligible if I can find some holes :D (this was confirmed at the second dealer I went to).

@RysiuM and @npbow Thanks for the input! I'm gonna get under there and beat on it a bit after work to see what I can find

Just saw and read this whole thread. I agree with inspecting the frame yourself with a hammer ...
I also had the right rear shock break off of mine. My dealer was going to make me sign a release if I wouldn’t take the loaner while they worked it out with Toyota for replacement frame. I was lucky and got the new frame. Also dealer put in TOYTEC lift I supplied at no charge.
Hopefully you have a good resolution of your issue . Good luck.

    Longggggg overdue update!

I have been driving the truck for the past several months with no passenger rear shock while I've been searching for a shop who will weld in a new safe-t-cap section of frame for me. Nobody wants to do the work... but honestly I can't say I blame them. The reason I was doing this is I believed the 2 different dealerships in the area that inspected my frame and, even though my truck is covered under the extended warranty until May 7th, 2019, told me it didn't qualify because the rust didn't penetrate the frame rails even though the shock mount broke off.

I decided to take the truck to a 3rd dealership this past Saturday. They returned it to me Monday (yesterday), told me it passed the frame inspection and sent me on my way. Long story short, I just went outside with a ball peen hammer to test the frame myself, and they clearly only tested the intact parts of the frame. You can see the little dents in the Toyota undercoating where they tested it and they are nowhere near where the corrosion is the worst! I lightly tapped the frame around where the shock mount broke off and EASILY put two holes in the frame rails. I'm pretty excited to go back to that dealer tomorrow and ask why they passed it when it's clearly rusting through.

What should my plan be when i take it back tomorrow? Should i ask them to have someone from Toyota corporate come look at it asap? Here's pics of the holes i just tapped:

Oh there will be some mods all right
That's terrible, I'm sorry the dealers are treating you like that... I hope they change their mind after this new evidence.

The condition for the frame warranty is quite clear: a hole if given size. From the picture I see that hole. For me it is clear. The condition is not if it's safe to drive but existance of perforation.

GENTS! I just got approved for a new frame!

Took it back to the same dealership this morning and presented my case. They quickly put it back on the lift and then told me, "you're right, there is clearly rust perforating the frame, I'm not sure how we missed that last time." They took pics, sent them to Toyota corporate, and about an hour later corporate approved it for a frame replacement. Estimated time to get a new frame and get it installed is about 3 months.

I am beyond thrilled - my baby's got a new lease on life! Thanks so much to all of you for your advice and wisdom, I don't think this replacement would be happening right now if it wasn't for you all!

    Frame looks shot
Somethings I could see to help mediate this issue are replacing shocks and using lighter tires

Congrats. But if you want to keep your truck alive for more than 6-8 years do yourself a favor and treat the new frame with fluid film (or similar) every year (!!!). The new frame is no differen from the factory one so it will not last long through salty winters if left untreated.

the original exhaust rusted through, so i got everything from the cat-back replaced about a year ago with whatever regular exhaust stuff the shop had. I thought about getting a stainless system but decided against it because i didnt want it to drone on the highway

Picked the truck up yesterday! It's running great although there are a couple of issues. First, the left turn signal isn't working correctly, and second, the check-engine light came on halfway through my drive home from the dealership. I stopped at a local autozone, used their scantool, and its throwing the P0031 code (upstream oxygen sensor). I called the dealer and am taking it back in for them to look into these two issues.

Despite this, I'm overall very happy with how Toyota has treated me through this process. The final bill came to around $20,000... $15k for parts and labor, $5k in rental truck charges. Amount paid by me? Nothing, aside from the new Bilsteins I purchased and had the dealer install.

Hopefully once I get the issues sorted out (and fingers crossed no others pop up), my truck will continue to be on the road for a long time to come!

I can guarantee you that if the new frame is not treated annually it will rust through the same as the old one. The reality is that any other cars will rust (frame or body) in winter states (same shit in Europe), unless it's made of aluminum or carbon fiber. Undercoating or galvanizing will slow down the process but will not stop it.
