did you buy the correct size speaker? there shouldnt be any gaps. maybe you need speaker adapters? not sure about 1st gen's, but the 2nd gen's need an adapter to fit aftermarket speakers correctly.

as for the rattleing, use Dynamat. it can be pricy but well worth it IMO

Are the speaker magnets hitting your window railings? That would be my guess. I used a 6.5" adapter from MR MARV to install the Dynaudio seperates I have in the doors of my 01 dc, and I have no rattling, although I did have to experiment with a few different mids I had on hand to see what would fit (and my doors are sealed and deadened like crazy).

As far as subs go, you MAY get a shallow 10" to fit, but even it will be tight. The JL TW5 is out (unless you have mad fab skills!). I would just get a shallow 8" and rock it. You'll be surprised what an 8" can do. Once I get my box glassed up it will hold 2 Alto Mobile Falstaff 8's (imagine the smoothest sounding, most effortless sub you've heard... that sub would be almost as good as the Falstaff!), but that will be a winter project. Alas, if you search it, Alto Mobile is no longer in the car audio biz, but if you find one, snatch it up... but be prepared to pay!

    Good luck!

"You'll be surprised what an 8" can do" x2, I bought a pair of some REX8's a while back and put them in a dual slotted box for my Blazer, w/just 300w I was pretty surprised at what I was getting out of them.
