Is it possible or has anyone ever replaced the actuator on the t case or front diff with a cable shifter? I've been having 4wd issues a lot lately and I'm fed up. I would love to do the fj t case swap, but that's outta my price range. Any info is appreciated.

I don't think it has been done. For the amount of work involved, I think it would probably be easier to do the FJ conversion.
You can see the difference between the FJ manual case and the taco case here:
    http://www.rocksolidtoys.com/forum/showthread.php?t=60
there is a rod, like a rack and pinion sticking out of ours, so if you could attach a cable to that, and adjust the throws of your cable to the correct spots, I'd say it is doable. but depends on you fab skills.
I bought a used FJ case on ebay for around $350 shipped to Hawaii.

I've called and emailed Posi-Lok 4X4 a few times about developing a kit for the Tacoma. They need to see demand before they'll look at it. They make exactly what you're (and I) am looking for...

We seriously need to make this happen. I've already been stranded once because the ADD shit the bed while out wheeling and had to be towed to the main road

We need a bunch of people to call them. I had one on my former truck (Dodge Cummins) and it worked great...

There is a guy on here that did a lever actuated taco tcase. I'm looking to do it myself when my actuator goes out. Have you considered getting rid of the front ADD actuator? I did the swap to the FJ fulltime front axle assembly (~$340+fluid). It replaced the inner disconnect axle shaft assembly and housing with a solid unit. I have a quick write up on how to overcome the 4x4 ADD wiring.

The transfer case is actually the easy part. Just hook onto the shaft and pull/push it as needed.

The hard part is the ADD, because if you try to stick a cable onto it, you're going to have a WATER problem.

BUT, you could do the manual locking hubs modification, and leave the ADD permanently connected...

Could also go old school and not bother putting hubs on while leaving the ADD permanently connected. Worked for years before hubs became popular. Tradeoff is possibly slightly lower gas mileage and a bit more wear on the front drivetrain.

You could certainly do that. I did that on my Jeep, but that thing lives its whole life pushing a snow plow on a 3 km gravel road. I haven't even taken that thing out of 4L in... about a decade. Although at the moment, its kind of stuck in front-wheels-only low since Sunday when the slip yoke exploded. Underbuilt PO$!

This is why we need a company like Posi-lok 4x4 to develop a kit for the Tacoma. They use a shiethed cable with fittings that essentially keep the water out. They use a very heavy cable - similar to those used for PTO's on trucks.

You mean, like removing one of the levers? Our transfer cases have just a single rod out the end. All the way at one end is 2H, in the middle is 4H, and all the way at the other end is 4L.

You can go twin stick or single stick.

Just have to figure out a plate an case to align cable and rode and avoid water into transfer case.

I love this set up for twin stick. Maybe after i finish my prerunner to 4x4 conversion I will go with something alike since i'm using a 4 runner transfer case I need two shifters.

Actually, @lucky has gone with a complete cable operated transfer case and ADD.
